James: I've done a couple 6" mirrors and 5" mirrors the hard way, and it's a major pain, literally. Standing, walking around the barrel and pushing add up to major back problems for me.
6. Yes. A ceramic glass platen will remain flat for years in a hobby shop. When grinding tools, a flat platen is critical to controlling your geometry. Of all the mods you can do to a belt sander, I consider a glass platen to be #1. 7. 5-6" is common. 8. For metal grinding, supposedly somewhere near 6K or more is desirable.

Cutting or drilling a hole in a mirror is something that takes either very specialized tools that are not easily available, or an EXTREME amount of luck. If you have a high speed rotary tool, like a Dremel, and a diamond encrusted bit made for grinding glass, you might get lucky. Do NOT breath the dust that comes off of that.
Re: Building a fixed post mirror grinding machine. I I had a nice piece of 3/4" stainless dowel that was begging to be used. So I bought a cheap pillow block to provide the locator for the metal dowel, and then drilled the overarm to fit. These pillow blocks are $8 and come complete with a locking collar - great deal.

Basically there are two types of grinding/polishing machine. The 'traditional' type which involves the mirror rotating at a relatively slow speed, a few rpm for a big mirror (16-20 inches) with the tool moving across the mirror, from side to side, at a higher rpm depending on the size of the mirror and/or tool.

I will need a slow speed for polishing (5 rpm), and faster speeds for hogging out and fine grinding (15- 30 rpm), so likely need to think about adding a gear reduction.
